A pouch can look perfect on a desk and still fail once it is filled, sealed, dropped, stacked, or shipped.
Before mass production, flexible packaging should be tested for seal strength, leakage, drop resistance, zipper function, dimensions, product fit, and transport handling. The right test depends on the product, filling weight, pouch structure, storage conditions, and how the package will be used.
In my experience, the best test is not the most complicated one. It is the one that copies real use as closely as possible.
Which Flexible Packaging Tests Should You Do Before Mass Production?
Different tests answer different questions, so I normally start by matching each test to the risk we are trying to reduce.
The main pre-production checks for flexible packaging include seal testing, leak testing, drop testing, zipper and opening checks, dimension checks, and filled-product trials. Seal tests check whether the pouch is properly closed, leak tests look for weak points, and drop tests show whether the package can survive real handling.
A simple test plan can prevent expensive problems later.
For example, if the pouch will hold:
- Powder
- Snacks
- Coffee
- Pet food
- Supplements
- Frozen food
the stress on the package will be different.
A 100g powder pouch does not need the same drop test as a 2kg pet food bag.
That sounds obvious, but this is where generic testing can become misleading.

The first thing I normally check is whether the pouch behaves correctly with the real product inside.
That means:
- Does the pouch stand correctly?
- Does the zipper still close?
- Is there enough headspace?
- Does the product push too hard against the seals?
- Does the bottom gusset open correctly?
- Does the bag look underfilled or overfilled?

How Do You Test Seals and Leaks?
Seal problems are often small at first, but they can become much bigger during filling, transport, or storage.
A practical seal and leak test should check seal width, seal appearance, seal strength, weak corners, bottom seals, zipper areas, and any pouch features. Filled pouches can also be squeezed, pressed, or tested under controlled conditions to identify air leakage or weak sealing points.
A good seal should be:
- Even
- Continuous
- Free from wrinkles
- Free from contamination
- Strong enough for the filling weight
I pay particular attention to corners.
Why?
Because pouch corners and bottom areas often carry more stress than the middle of a straight seal.
This is especially true for:
- Stand up pouches
- Flat bottom pouches
- Quad seal bags
- Heavier pet food packs
- Products with hard or sharp pieces
A Simple Manual Seal Check
For a first practical check, I may:
- Fill the pouch
- Heat seal the top
- Press the pouch firmly
- Pull gently around the seal areas
- Check corners and bottom construction
- Look for air escape or seal separation
This is not a laboratory standard.
It is a simple screening test.
If the application is more demanding, more controlled testing may be needed.

Common Mistake
A pouch passing a visual inspection does not automatically mean the seals are strong enough. Fill weight, material, sealing temperature, pressure, and dwell time all affect the final result.
For new materials, I am even more careful.
A recyclable mono PE or mono PP structure may seal differently from a conventional PET/PE or PET/VMPET/PE laminate.
That means the sealing setup may need adjustment.
How Should You Perform a Drop Test?
A drop test is useful when the pouch will face impact during packing, warehouse handling, courier delivery, or retail distribution.
A practical pouch drop test uses a filled and sealed package dropped from a realistic handling height onto different sides, corners, or the bottom. The goal is to check whether the seals, gussets, zipper area, and material can survive impact without bursting or leaking.
I do not think every pouch needs an aggressive drop test.
The test should match the real product.
For example:
Small Supplement Pouch
A 100g powder pouch may only need light handling checks.
500g Snack or Coffee Pouch
A moderate drop test may be useful to check bottom and side seals.
2kg Pet Food Bag
This needs more attention because the filled weight creates much more force on impact.
For heavier bags, I would usually check:
- Bottom seal
- Bottom corners
- Side seals
- Gusset folds
- Zipper area
- Material puncture resistance
A simple test sequence could be:
- Fill the pouch to normal production weight
- Seal it as it would be in real production
- Drop it flat
- Drop it on the bottom
- Drop it on one side
- Inspect all seals
- Repeat if needed

For pet food packaging, we also recommend reviewing finished weight, seal zones, bottom construction, and puncture exposure against filling and transport conditions.
A pouch is not really tested until the product weight starts pulling on the seals.
Real filling weight and realistic handling usually reveal more than checking an empty sample.
What Should You Check Before Approving Mass Production?
Testing should end with a clear approval checklist, not just “the sample looks good.”
Before approving mass production, confirm pouch size, material, thickness, seals, zipper, gusset, product fit, artwork, barcode, features, test results, filling method, and any transport requirements. Keep the approved sample or specification as the production reference.
Here is the checklist I normally recommend:
- Product type
- Filling weight
- Finished pouch size
- Material structure
- Film thickness
- Barrier requirement
- Seal width
- Seal strength
- Bottom construction
- Zipper function
- Tear notch position
- Valve position if required
- Filled-product appearance
- Leak test result
- Drop test result
- Barcode scan
- Artwork position
- Number of SKUs
- Filling method
- Storage conditions
- Delivery market
One thing I strongly recommend is keeping the approved reference clear.
That may be:
- Approved artwork proof
- Approved pouch sample
- Approved material structure
- Approved dimensions
- Approved test record
This makes repeat orders much easier.
It also helps when there is a question later.
Instead of saying:
“This pouch feels different.”
you can compare against something specific.
That is much more useful.
