From Packaging Concept to Finished Pouch: How Custom Packaging Bags Are Made

A finished pouch looks simple. Getting there is not. Behind every zipper, gusset, color, and seal is a chain of small decisions that must work together.

Custom packaging bags are made through several steps: defining product requirements, choosing the pouch style and material, creating a dieline, approving artwork and samples, printing, laminating, bag making, quality checking, and final packing.

Let me show you how I normally guide a packaging project from the first question to the finished bag.

How Do You Define Your Packaging Requirements?

Good packaging starts long before printing. It starts with a surprisingly basic question: what exactly must this bag do?

To define packaging requirements, confirm the product, filling weight, pouch size, bag style, material needs, shelf life, zipper or other features, finish, quantity, number of designs, filling method, and destination market.

When a customer first contacts me, I sometimes receive a message like:

"Hi CK, I need 5,000 custom pouches. Please send me a price."

I would love to answer with a number immediately. Unfortunately, packaging does not work quite like buying five thousand identical pens.

My first question is usually: What are you putting inside?

That one answer changes almost everything.

Coffee beans need protection from oxygen, moisture, aroma loss, and light. Protein powder needs strong moisture protection and a zipper that works well around fine powder. Pet treats may need better puncture and grease resistance. Snacks filled with nitrogen need enough space for both the product and protective gas.

This is why I normally collect the basic requirements before recommending a structure or preparing an accurate quotation.

One thing I never like to guess is pouch capacity.

A customer may say, "I need a bag for 500 grams."

My next question is always: 500 grams of what?

Five hundred grams of coffee beans occupies a very different amount of space from 500 grams of protein powder, tea, nuts, or pet treats.

Weight tells us how heavy the product is. It does not tell us how much room it needs.

Whenever possible, I recommend putting the real product into a similar stock pouch. Fill it, shake it, leave enough headspace, close the zipper, and see how it stands.

Simple? Yes.

Useful? Extremely.

I have seen a five-minute filling test prevent an entire artwork redesign later.

It is also important to discuss how the package will be used after purchase. Will customers open it once or twenty times? Will they pour from it? Does it need to stand on a shelf? Will it hang from a display hook? Is it carried in a backpack, shipped in a carton, or stored in a freezer?

These questions turn a vague idea into a real packaging specification.

Once those details are clear, choosing the bag becomes much easier.

How Are the Bag Style, Size, Materials, and Features Selected?

Once the requirements are clear, the pouch begins to take shape. This is where function, cost, appearance, and production meet.

Select the bag style according to product volume and shelf use, size it using the real product, choose materials based on barrier and strength needs, then add only the features customers actually need.

This is one of my favorite parts of a packaging project because the idea suddenly becomes physical.

Is it a stand up pouch? A flat bottom pouch? A side gusset bag? A simple three-side seal pouch?

Each has its place.

Choosing the Bag Style

A stand up pouch is probably the style people ask me about most often. It is flexible, easy to display, and works with many features.

But that does not mean I automatically recommend it.

If a customer wants a premium coffee package with strong shelf stability and more printing areas, I may suggest a flat bottom pouch.

For a small single-use powder sample? A three-side seal pouch may make far more sense.

Packaging should solve the problem, not win a beauty contest against itself.

Size Comes Before Artwork

Once the style is chosen, we confirm the dimensions.

A typical stand up pouch size might be written as:

180 mm W × 260 mm H × 100 mm B

That means width, height, and bottom depth.

The size should allow enough room for:

  • The actual product;
  • Filling equipment;
  • Product settling;
  • Zipper closure;
  • Top sealing;
  • Any gas flushing requirements;
  • Comfortable opening and pouring.

Too small, and filling becomes painful.

Too large, and the pouch looks half empty while using unnecessary material and shipping space.

Then We Choose the Material

Flexible packaging often uses laminated film structures because one film alone may not provide every property we need.

The exact structure depends on the product.

I also look at thickness, sealing performance, stiffness, puncture resistance, and how easily customers can open the pouch.

Then come the features—the little details that customers often notice the most.

These may include:

  • Standard zipper;
  • Pocket zipper;
  • Powder-resistant zipper;
  • Hook-and-loop closure;
  • Child-resistant zipper;
  • Tear notch;
  • Hang hole;
  • Carry handle;
  • One-way coffee valve;
  • Transparent window;
  • Rounded corners.

Here is where I often have to say something customers do not expect:

More features do not automatically mean better packaging.

If a bag will only be opened once, why pay for an expensive zipper?

If a small 100 g pouch is easy to hold, does it really need a handle?

Every feature adds something—convenience, appearance, cost, production steps, or sometimes all four.

I prefer to start with how the customer will actually use the pouch and build from there.

What Happens During Artwork, Dieline, and Sample Approval?

Artwork approval is where a packaging idea stops being abstract. Suddenly, every millimeter, color, zipper, and fold has a real position.

After pouch specifications are confirmed, a dieline is prepared for the artwork. The design is checked for size, color mode, safe areas, seals, folds, zippers, and cutting lines before proofs or samples are approved for production.

I have learned one thing after working with packaging artwork for years:

A beautiful design file can still become a terrible pouch if it is built on the wrong template.

That is why I prefer confirming the pouch specification before the designer finishes the artwork.

What Is a Dieline?

A dieline is the flat technical template used to position artwork on the pouch.

Depending on the bag, it may show:

  • Finished pouch size;
  • Front and back panels;
  • Bottom gusset;
  • Side gussets;
  • Seal areas;
  • Cutting lines;
  • Zipper position;
  • Tear notch position;
  • Hang hole;
  • Valve position;
  • Safe areas for text and logos.

Think of it like a map.

The designer decides what the journey looks like, but the map tells them where the cliffs are.

Put a barcode too close to a gusset fold and it may become difficult to scan. Put small text inside a seal area and part of it may disappear. Put a logo too close to the cutting edge and normal production tolerance can make it look uneven.

Those tiny technical lines matter.

One common issue is fonts.

A designer sends us an Adobe Illustrator file, but the font is not included. We open it and suddenly the elegant headline has turned into something completely different—or disappears.

That is why converting fonts to outlines is such a small but important step.

Color is another conversation.

What customers see on a laptop, phone, printed office paper, and flexible packaging film can all look slightly different. Screen colors use light. Printing uses ink.

Before mass production, we normally provide an artwork proof for checking layout, size, features, and printing information.

Depending on the project, customers may also request:

  • Existing stock pouch samples;
  • A printed film proof;
  • A custom-made sample pouch;
  • A mockup for visual reference.

These serve different purposes.

A stock sample helps you feel the material and see the pouch construction. A printed film proof helps you review how the design and colors print. A custom sample lets you check the actual bag size, construction, and product fit more closely.

I always tell customers to review the proof slowly.

Check the spelling. Barcode. Ingredients. Weight. Logo. Colors. Zipper. Tear notch. Dimensions.

This is not the exciting part of packaging.

But catching a missing zero before production is much more exciting than discovering it after 10,000 bags have been made.

How Are Custom Pouches Printed, Produced, and Quality Checked?

Once everything is approved, production begins. This is the exciting part—but also the stage where process control matters most.

Custom pouches are typically printed, laminated, cured, slit, and formed into bags before features such as zippers are added or integrated. Finished pouches are then checked for printing, dimensions, seals, appearance, and function before packing.

When customers visit our factory, this is usually the point where packaging stops looking simple.

They see rolls of film instead of finished bags.

A finished pouch begins as flexible film running through several production stages, and each stage affects the next.

Step 1: Printing

The first major production stage is printing.

At Zhongyuan Packaging, the printing method depends mainly on order quantity, number of designs, artwork, and required effects.

Rotogravure printing Larger-volume production Uses engraved cylinders and works well for long runs

Digital printing can be especially useful when a brand has several flavors or designs but does not need huge quantities of each SKU.

Rotogravure becomes attractive for larger repeat volumes and projects requiring certain special printing effects.

Neither method is simply "better."

The right one depends on the project.

Step 2: Lamination

After printing, different film layers may be laminated together.

This is where the pouch gets its combined properties.

One layer may provide the printed surface. Another provides barrier performance. The inner layer provides heat sealing and direct product contact.

It reminds me of building a sandwich, except nobody should eat this one.

The laminated film needs enough time and proper process control before moving to the next production stage.

Step 3: Slitting and Bag Making

Large printed film rolls are then slit into the required widths.

After that, the film moves to bag-making equipment.

Depending on the pouch design, the machine forms:

  • Bottom gussets;
  • Side seals;
  • Zippers;
  • Tear notches;
  • Rounded corners;
  • Hang holes;
  • Other required pouch features.

This is the moment the roll of film finally starts looking like the packaging the customer imagined weeks earlier.

Step 4: Quality Inspection

Quality control happens throughout production, but finished bags also need inspection.

Checks may include:

  • Printing appearance;
  • Color consistency;
  • Print registration;
  • Bag dimensions;
  • Cutting position;
  • Seal width;
  • Seal strength;
  • Zipper function;
  • Tear notch position;
  • Gusset construction;
  • Surface finish;
  • Film defects;
  • Bag appearance;
  • Quantity.

For demanding applications, additional tests may be required according to the product and project, such as leak testing, drop testing, seal testing, or other performance checks.

I pay particular attention to the relationship between material, seal, and real product weight.

A pouch can look perfect while lying empty on a table. Fill it, drop it into a shipping carton, stack cartons on a pallet, move it across an ocean, and suddenly the packaging has a much harder job.

That is why real-use testing matters.

Our factory operates with dust-free production areas and quality control processes for food packaging. But equipment alone does not make good packaging.

People still matter.

Someone has to notice that a seal looks slightly different. Someone has to compare the finished dimensions with the approved specification. Someone has to check whether the zipper actually closes smoothly.

Machines make the pouch.

Careful checking makes sure it is the pouch we agreed to make.

After final inspection, the bags are counted, packed into protective inner bags and cartons, labeled, and prepared for shipment.

Then comes one of my favorite messages to send:

"Production is completed. Please find the finished product photos for your review."

A few weeks earlier, there was only an idea.

Now there are boxes full of real packaging.

Conclusion

Good custom packaging comes from getting every small decision right—from the first product question to the final quality check.
