How Do You Choose the Right Bottom Gusset?
The bottom gusset is the quiet part doing the heavy work: it creates space, supports weight, and keeps the pouch standing.
Choose a Doyen, K-seal, or plow-bottom gusset according to the pouch size, product weight, filling volume, and required shelf appearance. Always confirm whether the gusset measurement means its full opened depth.

A bottom gusset is a folded section of film at the base of a stand up pouch. When the pouch is filled, the fold opens and creates an internal base.
Without enough gusset space, the pouch may look swollen, hold less product than expected, or fall over on the shelf.
I have seen customers focus carefully on the pouch width and height but treat the bottom gusset as an afterthought. Then the sample arrives, and everyone wonders why 500 grams will not fit. The missing space was hiding at the bottom all along.

A flat-bottom pouch is not simply another bottom gusset. It is a different pouch style with front, back, side, and bottom panels. It usually stands more firmly and offers more printing space, but it also uses more material and normally costs more.
Watch the Gusset Measurement
A pouch size may be written as:
180 mm W × 260 mm H × 100 mm B
The “100 mm B” usually means the total opened bottom depth. However, some suppliers describe the gusset as two folds of 50 mm each.
That small difference can cause a large capacity mistake. I always recommend confirming whether the measurement is:
- The total opened depth; or
- The depth of one folded side.
The product itself also matters. Five hundred grams of coffee beans does not occupy the same space as 500 grams of protein powder. Density, product shape, and required headspace must all be considered.
Whenever possible, fill an existing pouch with the real product. Measure it after filling, closing, and standing. A five-minute test with the actual product can prevent weeks of redesign.
What Side Seal Options Can Be Customized?
Side seals frame the artwork, but they also carry pressure every time the pouch is filled, dropped, squeezed, or shipped.
Stand up pouch side seals can be customized by width, color, finish, and reinforcement. Narrow seals provide more printing space, while wider seals can offer extra strength for large or heavy products.

The side seals are the vertical sealed areas along both sides of the stand up pouch. They join the front and back films and help contain pressure from the product.
They may look like simple borders, but they affect several things at once:
- Pouch strength;
- Internal capacity;
- Printable area;
- Shelf appearance;
- Artwork position;
- Leak resistance.
That is a lot of responsibility for two narrow strips of film.
Choosing the Seal Width

For a small lightweight pouch, a 5 mm side seal may look neat and provide enough strength. For a large pet food pouch, the same narrow seal may not be the safest choice.
The side seals can also become part of the design. They may be:
- Printed in the same background color as the pouch;
- Left transparent to match a clear window;
- Left unprinted to show a metallic layer;
- Designed in a contrasting color;
- Combined with rounded corners.
However, I always remind designers to keep important text, logos, barcodes, and small symbols away from the cutting and sealing areas. Film can move slightly during printing, lamination, and pouch making. A design placed too close to the edge may be cut or partly hidden inside the seal.
A safe artwork margin gives production a little breathing room. Packaging film is flexible, after all. It does not behave like a perfectly still sheet of glass.
Seal Strength Depends on More Than Width
A wider seal is not automatically stronger. Seal strength also depends on:
- The inner sealing film;
- Sealing temperature;
- Pressure and sealing time;
- Film thickness;
- Product contamination in the seal area;
- Filling temperature;
- Drop and transport conditions.
Powder, oil, or food particles caught in the seal area can weaken it. This is especially important for automatic filling lines.
For heavy, frozen, liquid, or oily products, I recommend discussing filling conditions before fixing the seal design. Testing finished samples under real conditions is much more useful than judging seal strength from a picture.
How Should You Select the Pouch Size and Material?
Size and material should be chosen together. A beautiful pouch is useless if it is too small, too weak, or overbuilt.
Select pouch size by testing the actual product volume, not weight alone. Choose the material according to moisture, oxygen, light, grease, puncture, filling, shelf-life, and recycling requirements.

When customers request a quotation, they often say something like, “I need a pouch for 500 grams.”
My next question is always: 500 grams of what?
Five hundred grams of coffee beans, protein powder, granola, and pet treats can require four very different pouch sizes. Weight tells me how heavy the product is. It does not tell me how much space the product occupies.
Start With the Real Product
The most reliable method is simple:
- Put the required amount of product into a similar pouch;
- Shake or settle it as it would be during transport;
- Leave enough space for filling and zipper closing;
- Measure the filled width, height, and bottom depth;
- Test whether the pouch stands naturally.
If the product will be nitrogen flushed, extra space may be needed. Chips are a good example. The pouch does not only hold food; it also holds protective gas and enough room to avoid crushing the product.
A pouch filled completely to the zipper may look efficient, but it can be difficult to seal and frustrating to close after opening.
Match the Material to the Product

A transparent pouch lets customers see the product, but it normally provides less light protection than a fully metallized structure.
A metalized inner layer offers a strong balance of barrier, appearance, and cost. Aluminum foil provides an even stronger barrier, but it is usually more expensive and more difficult to recycle.
Mono-PE and mono-PP structures can offer a more recyclable direction. Still, “mono-material” does not mean the pouch is suitable for every product. Barrier performance, sealing, tear behavior, stiffness, and local recycling systems must all be considered.
Do Not Forget the Finish and Thickness
The outer finish changes both appearance and touch:
- Glossy finish: bright colors and a smooth, shiny surface;
- Regular matte finish: softer reflection and a clean appearance;
- Soft-touch matte: a smoother, premium hand feel;
- Spot UV: selected glossy areas over a matte surface;
- Metallic effect: selected design areas show the metalized layer beneath.
Pouch thickness is often around 100–160 microns for many dry-food applications, but there is no single correct thickness. A small tea pouch and a large pet food bag should not be treated the same way.
